If your problems with standard sousa cases are these (as I read you):

a: case too big for helicon body

b: case will not hold straight bell,

then you might take a two step solution:

You can use the standard sousa case for the helicon body and stuff it with the clothing part of your general luggage.

A straight bell flight case made in form of a stumped pyramide should be within the capabilities of better case makers. After all they make them in much larger formats for string basses. Honestly, I know at least one hobby woodworker contributing to this board, who could make it for you, if you were living within a reasonable distance from him.

The picture does not reveal, how long the detachable bell is. But you might even be able to find a suitable case intended for a straight detachable tuba bell.

The 2 case solution might even allow you to delegate some of the schlepping out to the trumpet section.
